That’s the starting point for most RV solar projects. Good intentions, incomplete information, and a system that almost works until it really doesn’t. The good news is that RV solar is genuinely one of the more accessible DIY electrical projects out there. The wiring runs are short, the voltages are lower than a grid-tied residential system, and the components are modular. You can build a solid 400-watt system for under $600 if you shop carefully. But you have to understand what you’re doing before you start crimping connectors.

What You Actually Need (And What You Can Skip)

Every functional RV solar system has four parts: panels, a charge controller, a battery bank, and an inverter if you want to run AC loads. That’s it. Everything else is optional or situational.

Panels are the easy part. For rooftop mounting on a camper or travel trailer, I’d point most people toward rigid monocrystalline panels in the 175W to 200W range per panel. Renogy and Newpowa are the two brands I’ve seen hold up reliably over multiple seasons. Renogy’s 200W Rigid Monocrystalline Panel runs about $130 on Amazon and it’s a reasonable buy. Flexible panels are tempting because they conform to curved roofs, but I’ve watched too many of them delaminate within two years. Unless you have a genuinely curved surface that rules out rigid panels, skip flexible.

The charge controller is where people make expensive mistakes. There are two types: PWM (pulse-width modulation) and MPPT (maximum power point tracking). MPPT controllers are more efficient, especially in partial shade and during morning and evening hours. The efficiency difference is real: MPPT typically pulls 10-30% more energy from the same panels under real-world conditions. If your system is 400W or larger, get an MPPT controller. Skip the inverter if you can live without 120V AC. Running AC through an inverter eats battery fast. If you’re boondocking and trying to stretch three days of power, ask yourself whether you actually need to plug in a regular appliance or whether a 12V version of that device would work. For laptops, a USB-C 65W car charger is more efficient than running an inverter. That said, if you need to charge power tools or run a CPAP without a DC adapter, a 1000W pure sine wave inverter (not modified sine, which will damage some electronics) is a reasonable addition.

Here’s the math most people skip. Figure out your daily amp-hour consumption first, then work backward to panels and batteries.

Make a list of everything you run: the 12V fan (2-3A), LED lighting (maybe 3A total), a 12V refrigerator like the Iceco or BougeRV (3-5A average), phone charging (0.5A). Multiply each by hours per day. Add it up. Most weekend campers land between 40 and 80Ah per day. Serious full-timers with fridges, laptops, and occasional inverter use might hit 120-150Ah.

For battery sizing, you want 1.5 to 2 times your daily consumption in usable capacity, to cover cloudy days. For panels, figure on 4-5 peak sun hours per day in most of the continental US (less in the Pacific Northwest, more in the Southwest). A 400W array producing 5 peak sun hours a day delivers about 160Ah at 12.5V. That’s rough math and real-world output will be lower, but it gives you a target.

Short runs are forgiving. Longer runs are not. Undersized wire is the number one fire risk in DIY RV systems, and the number one thing I see installers get wrong.

Use a wire sizing calculator (the Blue Sea Systems amp capacity calculator is free and accurate) and always size for the maximum current your charge controller can output, not just what you expect to pull. Use marine-grade tinned copper wire. It costs a little more than standard automotive wire and it’s worth it in a high-vibration environment.

Every circuit needs a fuse as close to the battery as possible. The fuse protects the wire, not the device. Put a 40A fuse within 18 inches of your battery bank on the positive lead to your charge controller. Put another appropriately sized fuse on any other branch circuit. This is non-negotiable. It’s also where I see the most DIY shortcuts, and it’s the thing that burned my friend’s wire harness.

For panel connections, MC4 connectors are standard. Don’t crimp them with a regular wire stripper. Get a proper MC4 crimping tool; a decent one runs $25-30 and a bad crimp is a potential arc fault. Run your panel wires through a weatherproof grommet where they enter the roof. Dicor sealant around any roof penetration, applied generously.

Ground everything to a common bus bar, not in a daisy chain. A proper negative bus bar is a $15 part that eliminates a lot of potential voltage drop and debugging headaches.

Monitoring What You’ve Built

Once the system’s running, you want to know what it’s actually doing. A battery monitor is not optional if you have lithium. The Victron BMV-712 (around $90) connects via Bluetooth and shows you state of charge, current in and out, and historical data. It’s how you’ll know if your panels are underperforming or your fridge is drawing more than expected.
